Returnable Plastic Crates and RPCs: A Buyer’s Guide

Returnable plastic crates (RPCs) are used to move produce, packaged food, retail goods and other products through repeat distribution cycles. Their value comes from more than collapsibility: a successful crate program balances product protection, ventilation, cube efficiency, cleaning, ergonomics and reverse logistics.

What is an RPC?
An RPC is a durable plastic crate designed for repeated use. Many models fold when empty to reduce return and storage volume, then lock into a rigid container for the loaded trip. Fixed-wall crates are also useful where maximum rigidity, open access or wash processes make folding unnecessary.
Choose the footprint around the full supply chain
Confirm compatibility with pallets, dollies, conveyors, shelving, truck interiors and customer handling equipment. Nominal dimensions are only a starting point; verify external dimensions, folded height, internal usable space and tolerances.
A footprint that optimizes one truck may create poor pallet utilization or handling problems elsewhere. Map the crate from packing line to store or distribution centre, including the empty return.
Key selection criteria
Product protection: Choose wall pattern, base stiffness and internal geometry for the product’s weight and sensitivity. The container should control crushing and movement without damaging labels or packaging.
Ventilation: Open-area requirements depend on cooling method, airflow direction and product. More ventilation can improve airflow but may reduce wall area or protection, so validate with the actual commodity and process.
Folded ratio: Compare collapsed height and the number of empty crates per pallet or trailer. Include lids, bands and handling labour in the reverse-logistics calculation.
Locking reliability: Latches should open and close consistently after repeated cycles, contamination and washing. Check whether the crate can be erected and collapsed safely with gloved hands.
Stacking interface: Confirm loaded stack height, alignment features and compatibility across sizes. Mixed stacks should be tested rather than assumed.
Cleaning and drainage: Review corners, hinges, ribs and drain paths. The wash process, water temperature, detergent and drying method should match the material and design.
Identification: Provide protected areas for labels, barcodes, RFID or permanent ownership marks. Standardized placement improves tracking and pool control.
Measure total system economics
Unit price is only one input. Model the expected number of trips, loss, damage, washing, sorting, repair or replacement, empty returns and product loss. Include the operational value of faster cooling, better protection or easier merchandising only when it can be measured in the actual lane.
A crate pool needs ownership rules and scan discipline. Without visibility, even a durable container can become expensive through loss and imbalance.
Plan for food and cold-chain conditions
When crates contact food or enter a regulated process, request the material declarations and documentation required for the specific market and use. Confirm temperature range, cleaning chemistry and inspection criteria. Do not rely on appearance alone to judge whether a crate is appropriate.
Cold environments can change impact behaviour, while heat and aggressive wash cycles can affect long-term dimensions. Test samples after realistic conditioning when the operating range is demanding.
Make ergonomics part of the specification
Review handle position, grip clearance, crate weight and the expected loaded weight. Observe how people erect, fill, lift, stack, collapse and wash the crate. A design that saves cube but slows every handling step may not deliver the intended benefit.
Run a controlled lane trial
Pack the real product at normal line speed.
Measure cooling or airflow performance where relevant.
Test palletization, stretch wrapping and vehicle vibration.
Inspect product and crates after the full distribution route.
Wash, dry and repeat the cycle to evaluate hinges and latches.
Track empty return volume, handling time, damage and losses.
Collapsible or fixed-wall?
Collapsible crates are usually attractive when empty-return volume is a major cost and the folding mechanism fits the wash and handling process. Fixed-wall crates can be preferable when constant readiness, maximum rigidity, high ventilation or simpler sanitation is more important. Some networks use both formats for different products or lanes.
Information to include in an RPC quotation
Share the required footprint and height, internal usable dimensions, product and loaded weight, ventilation needs, temperature range, pallet pattern, stack height, folded-height target, cleaning process, identification method, annual quantity, colour and required documentation.
